Value stream mapping in lean transformation and analysis ofproduction structure workshop productivity management by ratios (WPMR): An application in manufacturing sector

The aim of lean transformation is a production system that provides the constant effort to identify and eliminate waste, as well as obtaining an effective material and information flow. Value stream mapping is a visual tool in the scope of lean transformation for systematically identifying and analyzing data and to determining value added activities in order to eliminate or change non-value added activities. In this study, we aim to create a system where the waste is minimized, procurement durations are decreased, and waiting is eliminated in a company where labor intensive works are performed in the manufacturing sector. Firstly, the factory data is analyzed. Tact time of the product is found by examining the manufacturing process in detail, and process flow diagrams of processes are created in order to analyze process flow. Value Stream Mapping (VSM) method is used for analysis of current conditions of the enterprise. Due to the fact that the chosen factory consists of labor intensive processes, labor costs constitute a large part of the production costs; therefore, we also conduct a labor force analysis study to determine the wasted time. Workforce Productivity Management (WPMR) is used as a supportive method for the determination of improvement areas. The study provides about how to analyze the labor data, how to make data inputs, how to use and interpret the obtained data in a real world case. As a result of the study, the manufacturing system is examined as a whole with a simplistic point of view, wastes are determined, and future condition value stream map is created based on recommendations of applications in order to eliminate waste. The results are interpreted through comparison of current condition and future condition maps. Accordingly, the improvements have led to a reduction in the procurement process, waiting times and stock levels in the future condition. This study is expected to be a model especially for companies aiming for simple transformation in labor intensive sector.
